Flat, 3D Puff and Chenille Embroidery: Build and Approval Guide

Choose flat, 3D puff or chenille by the edge, coverage, texture and scale the design needs—not by a decoration name alone. Then approve a physical strike-off or garment sample for registration, fill coverage, edge definition and build-specific evidence before bulk.
Flat embroidery builds the design with conventional stitched outlines, columns and fills. 3D puff adds foam beneath selected stitched areas to create relief. Chenille creates a raised pile treatment and may be proposed as a patch or another project-specific construction. The same artwork will not produce the same result in all three builds, and the supplier's proposed construction must be written into the approval record.

These are selection patterns, not universal design limits. A qualified embroidery team needs the released artwork, intended dimensions, garment material, placement and finish reference before confirming which elements are practical in each build.

Digitizing Is a Production Instruction, Not Artwork Approval
A logo file describes the intended appearance. The embroidery production file describes how the machine will form it: object sequence, stitch direction, underlay, coverage, joins, compensation and other project-specific instructions. That translation requires judgment and a trial on the intended material.
Wilcom explains that needle action tends to pull fabric inward and that pull compensation extends stitches beyond object outlines to counter that behavior. The same guidance also identifies underlay, backing and topping as factors that may help control push-pull distortion (Wilcom, Adjust for fabric stretch). This supports a controlled sampling principle; it does not create one compensation value or one support rule for every garment.
Wilcom's fabric-setting documentation also says different fabrics respond differently to needle penetration and thread tension, with stretchy knits tending to pull and distort more than stable wovens. Its software can adjust properties such as coverage, underlay and pull compensation for a selected fabric context (Wilcom, Auto fabrics). Therefore:
- keep the released artwork and the embroidery production file as separate controlled assets;
- record the production-file revision on the physical sample;
- repeat the approval when a material, size, placement or build change can alter the result; and
- do not approve a stitched result from the digital mockup alone.
The artwork approval checklist owns artwork identity, dimensions, placement and color references. Embroidery approval adds the physical stitch behavior without replacing that record.
Approve Registration, Coverage and Edges
Review the sample at normal viewing distance and close range, on the face and reverse. Record observations rather than guessing which setting produced them.
Flat embroidery evidence
Check whether outlines and fills align with the released design, whether intended areas have consistent visible coverage, whether borders follow the approved shape and whether adjacent color objects register as intended. Inspect small internal openings and the points where stitched segments meet.
Wilcom notes that a free shape may stitch in more than one segment and that push-pull effects can produce gaps where the segments join; its documented response is to overlap rows at those joins (Wilcom, Adjust segment overlaps). That is useful evidence for the digitizer, but a buyer should record “visible gap at join” rather than prescribing a numeric overlap.
3D puff evidence
Approve puff by the selected raised areas, thread coverage, edge shape, end faces and visible foam cleanup. Photograph straight and angled views because relief and exposed foam may not read in a flat overhead image.
Tajima's technical example describes a puff process using urethane, a programmed stop for placement, hold-down stitches, satin stitching at end faces to cut the foam, removal of excess material and careful heat cleanup. It also shows why alignment between the embroidery field and foam matters (Tajima, 3D embroidery using urethane). This is one machine maker's process example, not a universal recipe. The factory must propose the actual sequence, foam, thread, garment support and cleanup method for the project.
Record exposed foam, incomplete end closure, rough removal, asymmetric relief or loss of the intended outline as separate observations. Do not convert one symptom into a guessed stitch setting.
Chenille evidence
First confirm what “chenille” means in the supplier's proposal: direct pile treatment, a separately made patch, appliqué plus chenille, or another documented build. The patch and appliqué guide owns attachment, edge, and post-care evidence when a separate component is involved.
On the physical sample, check pile coverage, bare or compressed areas, outline registration, border definition and attachment around the full perimeter where applicable. Record whether internal shapes and letter counters remain readable at the approved dimensions. Do not assume that evidence from one chenille machine, yarn or patch construction transfers to another.
Keep Puckering in Its Own Investigation
Registration, coverage and edge evidence belong in this build approval because they determine whether the selected treatment represents the released design. Fabric rippling, hoop marks, seam interaction or general distortion needs a separate investigation.
If the surrounding material waves, puckers or distorts, open the embroidery puckering record. That owner maps material, digitizing, support, hooping and process evidence without turning this comparison into a universal troubleshooting guide.
The two records can be linked. For example:
- this build record may say “flat fill coverage approved; outline offset at lower-right edge not approved”; and
- the puckering record may say “distortion observed beyond the stitched field; cause not yet established.”
Do not approve one problem because the other is acceptable.
Build an Approval Chain
Use one identity chain from artwork through bulk evidence.
- Released artwork: controlled design revision, dimensions, placement and color references.
- Build proposal: flat, puff, chenille or a documented combination; garment material and support/attachment proposal.
- Production-file revision: digitizing or build-file identity linked to the proposal.
- Strike-off: physical sample on the intended material or an explicitly labeled substitute.
- Garment sample: decoration evaluated in the actual panel, placement and assembly context.
- Bulk reference: sealed approved sample plus measurable placement and appearance notes.
- Production evidence: inspected units identified by order, color, size and production lot.
If a substitute fabric is used for early digitizing work, record that limitation. It can confirm design direction but cannot approve behavior on the intended garment. Any change to size, material, build, support or attachment needs an impact review and, where relevant, a new physical sample.
When any design zone is held, identify the exact style, color, size, placement and quantity scope. Link the hold to a corrected-trial ID, its production-file revision and the new physical evidence, then record the final disposition before releasing that scope.

A single “embroidery approved” comment hides useful detail. Divide the design into named zones.

Use the same zone names in revision comments. “Fix logo” is not enough for the digitizer or sample room to know which approved evidence must remain unchanged.
What Drives the Quote
There is no universal per-stitch price, stitch-count range or build multiplier in the sources used here. Ask for a project quote after the supplier reviews the build and inputs.
Common quote drivers include:
- artwork cleanup, digitizing and production-file revisions;
- stitched area, visible coverage, object sequence and color changes;
- flat, puff, chenille, patch/appliqué or combined construction;
- approved size, number of placements and size variants;
- garment material, panel access and placement complexity;
- proposed backing, topping, foam, appliqué or other support materials;
- sample rounds, finishing and cleanup requirements;
- inspection criteria, packaging protection and production quantity; and
- whether a previous production file is actually unchanged and compatible with the new material and dimensions.
A reused logo does not guarantee the same production file or price. Changing from a stable woven panel to a stretchy knit, resizing the art or converting flat areas to puff can change the required preparation and sampling.

What is the difference between flat, 3D puff and chenille embroidery?
Flat embroidery forms a relatively low-profile stitched surface, puff covers foam to create raised relief, and chenille uses a raised pile treatment whose direct or patch-based construction must be stated by the supplier. Approve each by its own coverage, registration and edge evidence.
Does a digital mockup approve the embroidery?
No. A mockup can approve artwork direction, dimensions and placement, but it cannot show how the intended material responds to stitching or how puff and pile will finish. Approve a traceable physical strike-off or garment sample.
Do visible gaps prove that stitch density is too low?
No. A gap is an observable symptom. Object joins, registration, material behavior, sequence, support and other factors may need review. Mark the exact zone and let the digitizer connect a proposed change to a controlled resample.
Is any exposed foam on 3D puff automatically a rejection?
The order needs an agreed physical standard and build-specific criteria. Record the location, visibility and viewing condition of exposed foam, then compare it with the sealed sample rather than applying an unwritten rule from another program.
Can the same embroidery production file run on every fabric?

Approve the Build You Will Actually Produce
Define flat, puff and chenille by the supplier's proposed construction, link the production file to a physical sample, and record registration, coverage and edges by design zone. Keep a sealed reference for bulk.
Do not let a mockup approve thread behavior, let a product photo define another order, or let a coverage observation become a guessed setting. The final record should say exactly which build, material, dimensions and evidence were approved.
